Travel Case? Has anyone found a travel case that will fit this? I am flying in a couple days, and I guess I could put it in a ziploc bag...

There is no travel case yet but we are looking into eco friendly once. I would recumbent cutting a slice off for travel and putting a small plastic container.

How apply in my beard?

Get the bar wet and your beard wet, rub the bar across your beard once or twice, doesn't take much. Then lather in, will form a HUGE lather even in extremely hard water. Stuff is awesome. Then you work it in, scrub down to the skin, I will even take my beard brush to work it in, let it sit a while I wash other stuff then rinse out. Welcome to an amazing beard. Even seems to help with some of the beard dandruff.

On a scale of 1 to 10, how well does this soften up and clean the beard?

Soften the beard 5 out of 10 (my beard is course and I use a deep conditioner once a week to help improve softness). Clean the beard 10 out of 10.

Purchased for my boyfriend. Do I still need to buy a conditioner for him, or is this product all he needs in shower?

If his beard is short to medium this is all he needs in the shower. For longer beards I would say both and recommend that the conditioner be used more often than the shampoo. I am assuming he will have a balm or oil post shower.
